Welding Calculator: Fillet and Butt Weld Load Capacity
This welding calculator estimates the load capacity of a fillet or butt weld from the leg size (or throat thickness), weld length, and the base metal's tensile or shear strength, using standard strength-of-materials weld formulas for six joint configurations: single and double transverse fillet, parallel fillet, combined, and single and double butt welds. It also offers an AWS D1.1 allowable-stress check for US structural work. It is a quick sizing and sanity check, not a substitute for a certified welder's or engineer's sign-off on a real joint.
How to use the welding calculator
- Pick the weld type that matches your joint — single or double transverse fillet, parallel fillet, a combined fillet, or single or double butt weld — and the design standard (generic mechanics, or AWS D1.1 for US structural welds).
- Enter the leg size (fillet welds) or throat thickness (butt welds), plus the weld length.
- Enter the base metal's tensile and shear strength, or pick a material preset such as mild steel A36, 350 MPa structural steel, 304 stainless, or 6061-T6 aluminum.
- Read the calculated weld capacity in Newtons (or kN/lbf) and compare it against the load the joint must carry.
How weld capacity is calculated
For a single transverse fillet weld, capacity P = 0.707 x s x sigma x l, where s is the leg size, sigma is the base metal's tensile strength, and l is the weld length — 0.707 (sin 45 degrees) converts the leg size to the weld's effective throat thickness. Double transverse fillet welds double this figure; parallel fillet welds use the same 0.707 x s x l throat area but with the metal's shear strength (tau) instead; butt welds use the throat thickness directly, P = t x l x sigma.
Worked example: an 8 mm fillet weld leg, 100 mm long, joining mild steel A36 (tensile strength around 400 MPa): P = 0.707 x 0.008 x 400,000,000 x 0.1, or about 226,000 N (226 kN). Checked under AWS D1.1 instead, the same joint uses an allowable stress of 0.30 x 400 MPa = 120 MPa rather than the full ultimate value, giving a lower, safety-factored capacity.
Tips
This calculator checks weld strength, not how much filler rod or wire a job will consume — for consumable estimates, ask the fabricator to size those separately once the joint and pass count are finalized.
Leave margin for tack welds, rework, and multi-pass joints: the measured throat thickness on a real weld is often smaller than the nominal leg size used in this formula, so treat the result as an upper bound.
